Exhaust Gas Recirculation (EGR) Cooler

The EGR (Exhaust Gas Re-circulation) cooler is an air to liquid heat exchanger that uses engine coolant to reduce exhaust gas temperatures prior to recirculating it back into the engines intake system. This system is intended to reduce NOX emissions but also significantly reduces thermal stress on cylinder head gaskets and intake/exhaust valves. It is recommended to regular inspect EGR coolers to ensure there is no antifreeze leak coming from them.

Exhaust Gas Recirculation (EGR) Cooler Failure Symptoms
  • Engine overheating
  • Exhaust leak
  • Coolant leak
  • CEL illuminated with codes pertaining to insufficient EGR flow

About Mahle Behr

Mahle Behr GmbH & Co. KG is a German corporation active in the automobile industry, headquartered in Stuttgart-Feuerbach. It is a specialist for automotive air conditioning and engine cooling systems. Mahle began in 1920 when pistons made of heavy gray cast iron were being used in internal combustion engines for automobiles and there was a need for a new design. The Mahle brothers countered this trend by producing light-alloy pistons at their small, newly established company however the technology was still finicky and problems come up frequently. They soon determined that they needed to come up with a solution to keep dirt and dust out of the engine so they eventually developed air and oil filters as well. Their perseverance paid off and the light-alloy pistons began to take over the market. Today, half of all automobiles produced worldwide contain MAHLE components. MAHLE offers an extensive range of parts for everyone including pistons, cylinder liners, piston ring sets, bearings, assemblies, valves, valve train components, and air, oil, fuel, and cabin air filters. Their catalog and online database of aftermarket engine components is an indispensable reference. In early 2016, Stuttgart-based MAHLE GmbH increased its holding in the Behr Group from 36.85 percent to approximately 51 percent with the acquisition of all shares in the BWK GmbH holding company. The company now goes by Mahle-Behr.

EGR Cooler, Perfect fit
I had the failed return spring issue with reduced engine performance, like no performance. When this occurs you have about 1/3 of normal engine output and speed is reduced enough that you won't be able to drive over about 35mph. this new cooler fit right in with absolutely no issues. After about a year, no issues.

Question Posted by a customer
I removed mine from 2012 E70 35d to inspect and potentially clean, and to test the vacuum actuation and hoses etc. It had a thin layer of soot inside, but not clogged or gunked up in any way. The hoses were holding vacuum, and the switch actuates with 12v applied and closes the valve. If I block one coolant pipe and blow into it, I can't get any air into exhaust passageway, so at least at lung pressure there are no leaks there. HOWEVER. if I actuate the valve (close it manually against the spring pressure), and blow air into either end of the exhaust passageway, air flows freely. It seems to me it should be completely or mostly blocked. Can anyone confirm if this is correct? I don't want to reassemble it with a bad egr cooler but I also would prefer to spend $500 on other things. Thank you.
Answer (Posted by FCP Euro Products Team)
BMW fault info around these systems is usually about the bypass flap reaching/opening/closing plausibly, not about it forming a perfect seal. If you want to be extra cautious before reinstalling, the best next check is a low-pressure coolant-side pressure test and let it sit, then watch for any seepage into the exhaust passage. That is a much more meaningful failure check than whether the flap blocks your lung-pressure airflow. BMW’s usual EGR-cooler failure pattern is typically an internal coolant leak into the exhaust/EGR stream, not that the bypass flap behaves like a perfect shutoff valve. BMW’s recall documentation specifically describes the failure mode as coolant leaking internally and mixing with soot, and other examples of people manually testing the valves seem to describe the same behavior in fully functional parts. I would recommend sending this request to our service team at service@fcpeuro.com, they should be able to provide additional details regarding testing, most common failures, and resolutions.
Question Posted by Benjamin
Is there a gasket between the flange of the EGR cooler and the exhaust manifold?
Answer (Posted by FCP Euro Products Team)
There is no gasket required.
